Kazakhstan 5-Gallon Water Filling Production Line

Project Background
Demand for bottled drinking water in the local market in Kazakhstan continues to grow. However, the customer’s existing, outdated large-format bottle filling equipment has a low level of automation, with bottle washing, filling, and capping largely relying on manual labor. Not only is production efficiency limited, but it is also difficult to ensure proper hygiene during the bottle washing and filling processes. At the same time, it is challenging to source spare parts for the old equipment locally, and in the event of a breakdown, the lengthy repair cycle directly impacts the water plant’s ability to maintain normal supply.

- Location: Kazakhstan
Project Overview
This project involves a fully automated production line for 5-gallon purified water, delivered to a client in Almaty, Kazakhstan, with a designed capacity of 300 barrels per hour.
The complete line comprises an external barrel washer, an integrated washing-filling-capping unit, stainless steel conveyor chains, a fully automatic barrel-neck sleeve labeling machine, and a comprehensive PLC control system. Components in contact with the product are made of 304 stainless steel, and the system is compatible with both new and recycled barrels.
The line achieves full automation and continuous operation across the entire process: external barrel brushing, multi-stage internal disinfection and rinsing, filling, capping, and neck sleeve labeling. We handled the entire scope—from solution confirmation and workshop assembly/pre-commissioning to remote client inspection and export packaging. Upon arrival at the site, our engineers performed installation and commissioning and conducted hands-on training for the factory’s operators and maintenance staff. The project passed final acceptance and entered official production; the equipment operates stably and meets the client’s actual production requirements.
Project Challenges
- Older equipment has a low level of automation; barrel washing and filling rely on manual labor, posing hygiene risks and increasing the likelihood of substandard products being shipped.
- It is difficult to source equipment parts locally, and repairs take a long time, delaying order fulfillment.
- The local water has high hardness, causing scaling in equipment piping; therefore, the equipment must be easy to disassemble, clean, and maintain.
- Factory workers have limited technical skills, so an intuitive user interface and comprehensive training are required.
Our Solutions
- The integrated washing, filling, and capping machine incorporates multiple rinsing and disinfection processes, with alkaline washing, disinfectant rinsing, and purified water rinsing performed in separate steps. This reduces manual contact, ensures the cleanliness of the barrels, and is suitable for local water conditions with relatively high hardness.
- The entire line is centrally controlled via a PLC touchscreen, featuring real-time display of operating status and automatic fault alerts, thereby lowering the operational threshold for operators. Standardized wear parts are included, with all components shipped with the equipment, eliminating procurement challenges down the line.
- The system is equipped with fully automatic barrel-neck labeling equipment to apply heat-shrinkable anti-counterfeiting labels to the barrel openings, enhancing the appearance of the bottled water products and boosting market competitiveness.
- The conveyor chains have been widened and reinforced to accommodate returned barrels of varying ages and conditions, reducing malfunctions caused by barrel jamming or tipping.
- Delivery includes equipment operation and maintenance manuals. On-site engineers provide hands-on training for operators and maintenance personnel, along with long-term remote technical support.
Project Outcomes
- Once in operation, the stable production capacity reaches 280–300 barrels per hour, requiring only 2–3 workers to monitor the entire production line, thereby significantly reducing labor costs.
- With fully automated processing throughout the entire process, the yield rate of finished bottled water has improved significantly, meeting local food production hygiene requirements.
- The equipment operates reliably and requires minimal daily maintenance; in the event of minor malfunctions, customers can resolve the issues themselves based on alarm notifications, reducing downtime.
- Following the start of production, sales of the customer’s bottled water brand in the local market have steadily increased, and the customer subsequently placed another order with us for spare parts for wear-and-tear components.
